Semiconductor equipment spending is mounting a strong recovery on the strength of explosive chip demand for work-at-home and study-at-home electronics fueled by the COVID-19 pandemic. Despite the growth, the 2017-2018 memory boon that triggered a critical subsystems shortage is still fresh on the minds of equipment suppliers as they worry whether critical subsystem providers can keep pace with the rebounding chip industry while managing the fallout from the COVID-19 pandemic.Hideyuki Koishi, president of HORIBA STEC, Co., Ltd., a leading supplier of mass flow controllers (MFCs), one subsystem critical to semiconductor production, recently spoke with SEMI about the company’s response to the COVID-19 outbreak, the pandemic’s impact on the global supply chain and the company’s ability to meet the demand for MFCs. SEMI: What COVID-19 countermeasures has HORIBA STEC taken?Koishi: To ensure employee safety and security while maintaining a stable supply of products to our customers, we started to deploy company-wide countermeasures when the Japan government declared a nationwide state of emergency to curb COVID-19 infections on April 16.HORIBA STEC and the entire HORIBA group formed a global COVID-19 task force and centralized all local outbreak decision-making to drive a rapid and effective global response. We quickly implemented work-at-home practices for our office staff and provided a safe environment for our factory workers, who are essential to maintaining product supplies, by establishing social distancing protocols and restricting site visits to essential workers. We also distributed face masks to all employees and placed disinfectant dispensers near the door of every room so employees could wash their hands before entering.To help on-site employees follow our social distancing guidelines, we reduced seating at cafeterias and converted meeting rooms to offices to give employees ample work space. We also established invisible walls in manufacturing facilities with multiple collocated divisions to restrict workers to their assigned areas, a containment measure that helps with social distancing while minimizing the risk of an entire factory shutdown if a worker contracts the virus. SEMI: Have you experienced supply chain disruptions due to COVID-19 outbreak?Koishi: Even though our supply chain extends overseas and includes China, fortunately we have not experienced any significant disruptions thanks to the broad geographic distribution of our supply chain. In addition, because many of our critical components are sourced in Japan, pandemic-related impacts to our business have been limited.Long before the COVID-19 outbreak, we organized a community called Rakuraku-kai with our suppliers in Japan to build and maintain close relationships. Although the community name suggests it is exclusive to Kyoto-based suppliers, its reach is a nationwide. After the declaration of state of emergency in June, the supplier community gathered for an ad hoc meeting to exchange information and share perspectives on the COVID-19 crisis.SEMI: Did you have any pandemic protocols in place before the COVID-19 outbreak?Koishi: In 2014, HORIBA group launched Stained Glass, a project designed to increase workforce diversity at HORIBA group companies through initiatives such as placing more women in decision-making roles and encouraging working at home to help employees better balance job demands with their family lives. As part of Good Place, the project’s program to increase the work-at-home rate, HORIBA group deployed a web-based meeting system and encouraged workers to transition from physical to online meetings. Good Place has helped our IT team and workers smoothly implement our work-at-home practices.Working at home is a beneficial practice regardless of its effectiveness in curbing infections. Employees can reduce commute time, increasing their quality. And it’s much easier and more affordable for international participants to join meetings since they’re spared the time and cost of travel. This year HORIBA group also moved its three-day bi-annual global meeting online to make them safer and more economical. The meeting is attended by about 100 leaders of group companies and business units.SEMI: Do you have any concerns about meeting demand for mass flow controllers?Koishi: We doubled the capacity of our main mass flow controller factory in Kumamoto prefecture in 2018 and with more floor space available for further expansion, we see no major barriers to meeting the growing demand from international customers in 2021 and beyond. Nonetheless, we must sustain the best possible COVID-19 countermeasures to maintain production while ensuring the safety of our employees.SEMI: Are you make any social contributions to combat the virus?Koishi: Semiconductors are not only indispensable for the electronics behind remote work, education and healthcare but they also play a critical role in developing COVID-19 therapies and vaccines. Thus, at HORIBA STEC, we believe our most important contribution is to maintain steady a supply of our mass flow controllers and other key semiconductor equipment components.HORIBA group also participates in two important pandemic initiatives. The Open COVID-19 Declaration program calls on intellectual property owners to make their patent rights, utility model rights, design rights and copyrights freely available in the fight against COVID-19. The program’s sole purpose is to stop the spread of COVID-19. HORIBA is among the 20 founders1 of this initiative.In June, HORIBA joined a push by the National Institute of Advanced Industrial Science and Technology (AIST) to develop a simple and rapid COVID-19 antibody test chip system. We’re contributing our expertise in immunoassay analysis and clinical laboratory equipment to help develop the system. SEMI: What have you learned from the COVID-19 outbreak?Koishi: The COVID-19 crisis has posed unprecedented challenges. Everyone hopes to return to normal soon but in reality things will never be exactly the same as before the crisis.Japan might have lagged other countries in its use of IT to improve business efficiency, but as we deal with the new coronavirus, both companies and their employees have been tirelessly considering reforms to the way we work through digitalization. I believe it will be difficult for companies to survive in the new normal unless they can incorporate these types of changes into their operations.On the other hand, I've also been reminded of the importance of traditional, analog communication. While we conducted all of our hiring interviews online this year, face-to-face meetings are a much richer experience that gives the prospective employee and the hiring company a much better sense of each other. In addition, as a company we need to continue to improve our ability to supply products so we can overcome challenges like the pandemic. COVID-19 has taught us our change needs to be more robust. We also need to evolve our business continuity plan to extend well beyond countermeasures to natural disasters such as typhoons and earthquakes. ABEJA also offers ABEJA Insight, a specialized package service for the retail and distribution, manufacturing, and infrastructure industries. Data analytics provider BrainPad Inc. was the first Japanese AI venture listed on the Tokyo Stock Exchange. Established in 2004, before the advent of big data, BrainPad Inc. cultivated a vision of analyzing vast amounts of data in increase the competitiveness of Japanese companies. LeapMind Inc. aims to offer deep learning technology that uses fewer computing resources and draws less power. Both are important capabilities since deep learning requires considerable computing resources to perform image and speech recognition. The company’s answer to this deep learning challenge is a small form factor FPGA with low power consumption.In April 2018, LeapMind started offering the tool DeLTA-Lite to support model construction for Deep Learning. The tool simplifies the development of deep learning design models, eliminating the need for model design, hardware, and software expertise. Hacarus Inc.’s HACARUS-X AI technology, which combines sparse modeling and machine learning technology, features low power consumption and small devices such as FPGAs. In collaboration with semiconductor trading company PALTEK, Hacarus is integrating HACARUS-X algorithms with Xilinx's FPGA Zynq UltraScale + MPSoC. Both companies area also implementing HACARUS-X algorithms in a box computer.Sparse modeling is gaining attention as a modeling method by which humans can understand the judgment process of AI by extracting features from a small amount of learning data. With expertise in life science fields such as medical and biology and image processing technology, LPixel, Inc. develops image analysis systems with original algorithms and machine learning techniques. It has developed a cloud-based AI image analysis platform and an AI medical image diagnosis support technology that streamlines the review of large amounts of research data and detects image fraud in research papers and other documents for the medical and biology fields, freeing researchers to devote more time to their core work. On June 1st, 2018, Toshiba sold Toshiba Memory, Toshiba’s memory business, to an investment group led by Bain Capital. Toshiba Memory was then owned by a consortium of American, Japanese and Korean companies.After the long and tough negotiations, Toshiba Memory moved forward at full throttle, holding a groundbreaking ceremony for its new 3D NAND fab (100,000 WPM) in Kitakami in July and, in September, celebrating the opening of Fab 6 Phase 1 (50,000 WPM). To be sure, NAND memory is a key feature of Japan’s semiconductor industry. But the sector’s reach extends well beyond memory with its rich and versatile product portfolio nourished by active investment.Born in the early 1950s, Japan’s semiconductor industry today boasts more than 30 companies with fabs. Many feature 200mm and smaller wafer lines with legacy technologies, form factors that account for the bulk of the world’s semiconductors and are the oxygen of Japan’s chip industry. Clearly, the world is not built only with the state-of-art 7nm processed chips on the latest generation 300mm lines. Japanese chipmakers are flourishing.Automotive SemiconductorsRenesas Electronics remains a giant in microcontrollers (MCU) and system on chip (SoC) devices for automotive applications. According to IHS Markit, Renesas automotive semiconductor revenue in 2017 reached $3.6 billion while Inineon Technologies and NXP Semiconductors revenues were $3.4 billion and $3.7 billion, respectively. The three companies dominate the global automotive MCU global market. The company recently acquired Integrated Device Technology (IDT), a U.S. fabless company specializing in analog/mixed signal chips, to strengthen its automotive semiconductor portfolio. Renesas operates four volume production fabs, according to the latest World Fab Forecast from SEMI. Renesas’s microcontrollers for automotive applications (Source: Renesas Electronics) Power SemiconductorsWith power semiconductors the chips of choice for boosting the efficiency and performance of motors and batteries used in equipment, demand for the devices is rapidly growing, especially for automotive applications. Power semiconductor companies in Japan are legion and include Denso, Fuji Electric, Fujitsu Semiconductor, Hitachi, Kyocera, Mitsubishi Electric, New Japan Radio, Origin Electric, Phenitec Semiconductor, Renesas, Rohm, Sanken Electric, Sansha Electric Manufacturing, Seiko NPC, Shindengen Electric Manufacturing, Sumitomo Electric Device Innovations, Toshiba and Toyota Industries. The companies account for 26% of global power semiconductor capacity and will spend $317 million for construction and equipping in 2018.CMOS SensorsSony dominates the CMOS image sensors market with 42% share in 2016, according to Yole Développment. To meet growing demand for high-end CMOS image sensors, Sony has acquired several legacy 300mm wafer fabs and retooled them for CMOS sensor manufacturing. The latest World Fab Forecast report lists 17 MEMS companies in Japan, though three makers of fast-growing RF MEMS, typically known as surface acoustic wave (SAW) or bulk acoustic wave (BAW) filters, are coming to the attention of semiconductor manufacturers. All are familiar passive electronic components suppliers – Murata Manufacturing, Taiyo Yuden and TDK – and all acquired legacy semiconductor fabs to manufacture RF MEMS.Their high-performance radio wave filters make mobile phones usable around the world. Research companies like Yole expect the introduction of 5G cellular mobile communication systems to fuel another wave of growth of the RF MEMS market. The Japan semiconductor manufacturing supply chain is a global semiconductor industry workhorse, producing about one third of world’s chip equipment and more than half of its semiconductor materials. In contributing the vast majority of these products, SEMI Japan member companies hold the high distinction of enabling continuous development of the worldwide semiconductor industry. Aptly, then, technology powerhouses IBM, Nissan Motors and Toshiba offered insights into the latest trends and innovations in computing and smart cars at the late-May SEMI Japan Members Days in Tokyo with 133 technologists from member companies in attendance. As the audience discovered, chip innovation never sleeps and, as futuristic as it can be, invariably gives rise to possibilities beyond the human imagination. That was the message of kickoff presentation “Computing Reimagined – AI/Quantum/IoT” – by Dr. Shintaro Yamamichi, Senior Manager, Science Technology at IBM Research-Tokyo. Dr. Yamamichi cited three examples of how semiconductors uncover new technology frontiers. Computational materials discovery, a novel methodology, is the application of theory and computation to unearthing new materials and the key to enabling an ongoing stream of semiconductor innovation. In particular, using cognitive technology to mine huge volumes of literature reveal new insights into materials that uncover even more functionality such as greater conductivity and heat resistance. With new materials the oxygen of ever more advanced semiconductor chip manufacturing, the semiconductor industry will surely benefit from this methodology. The opportunity to accelerate quantum computing innovation is now. Launched in May 2016, the IBM Quantum Experience gives students, researchers and general science enthusiasts hands-on access to IBM’s experimental cloud-enabled quantum computing platform. The online platform features a forum for discussing quantum computing topics, tutorials on how to program IBM Q devices, and other educational material about quantum computing. Dr. Yamamichi encouraged the audience to join the program. The world’s tiniest computer, unveiled by IBM at the company’s Think 2018 conference in Las Vegas, packs several hundred thousand transistors and, IBM claims, the equivalent power of a 1990s x86 chip into a package smaller than a grain of salt. The computer’s small form factor (less than 1mm x 1mm) and low manufacturing cost means it can be embedded in product price tags and packages as an anti-fraud device using blockchain technology. Vehicles need to be both electric and intelligent as countries become more populous and traffic density increases. More drivers extend average drive time, boost greenhouse emissions, devour precious energy resources and lead to more traffic congestion and accidents. Dr. Haruyoshi Kumura, fellow at Nissan Motor, highlighted these issues in stressing the importance of a new era of intelligent mobility. To mitigate these problems, Nissan is focusing on the electrification and intelligence of its vehicles: Nissan’s electric vehicle, Leaf, reduces accidents with electric intelligence systems such as e-Pedal, which uses an accelerator pedal only for both acceleration and deceleration, and ProPILOT Park, a feature that automatically parks the car by using multiple cameras and ultrasonic sonars to detect pedestrians and other objects around the vehicle. With more than 90 percent of traffic accidents caused by driver error, Nissan plans to introduce autonomous driving on multi-lane highways by the end of 2018 and on city streets by 2020. By 2022, the company plans to roll out full autonomous driving to reduce traffic accidents caused by inattentive drivers. For full autonomous driving to materialize, sensor fusion technology must incorporate a combination of technologies – radar systems, light detection and ranging (LiDAR) systems and cameras – to identify the shapes and locations of nearby moving objects and measure their speed. Sensed information is then processed by a 3D graphic analyzer to make electric throttle, braking and steering decisions. The outlook for automotive industry includes car sharing and more electrification – both insights from Yoshiki Hayakashi, general manager, automotive solution strategic planning division at Toshiba Electronic Devices Storage, who offered his perspectives on trends in Japan’s automotive industry and beyond. To meet the requirements of the COP21 Paris agreement, the global automotive industry is shifting to electrification. Toshiba estimates 60 percent of new cars will be electric vehicles by 2040 to meet the International Energy Agency’s global EV outlook. In Japan, autonomous driving or advanced driver assistance systems (ADAS) will be offered in certain areas by 2020, the year of the Tokyo Olympic games. Growth of these advanced driving systems hinges on infrastructure development. Supporting data centers, intelligent transport systems, vehicle-to-everything connections, and smart city are all necessary components. Car ownership will begin to cede ground to car sharing with technology elites such as Tesla, Apple and Google leading the way. To expand the car-sharing industry, new alliances will take shape between new and old-guard automotive companies and electronics manufacturing services (EMS) providers. Autonomous driving requires precise 3D renderings of actual roadways using sensors for route mapping. While sensor fusion must be deployed for these capabilities, LiDAR offers better sensing range and space resolution precision than ultrasonic sonars, radars, and cameras. In Tokyo, Shanghai, Moscow, London, Paris or New York – wherever you are in the world –Japanese vehicles passing by on the roadways are a common sight. Three big reasons are their high quality, reliability and engineering. But Japan’s automakers are also legendary for their industry breakthroughs. A few highlights: In 1981, Honda introduced the first commercially available map-based car navigation system. The carmaker’s Electro Gyro-Cator used a gyroscope to detect rotation and other movements of the car. In 1990, Mazda equipped its COSMO Eunos with the world’s first built-in GPS-navigation system. In 1997, Toyota launched the world’s first mass-produced hybrid car -- Prius. In 1997, Toyota unveiled the world’s first production laser adaptive cruise control on its Celsior. In 2009, Mitsubishi rolled out the world’s first mass-produced electric car – i-MiEV. Off the roadways and often unheralded, it is supply chain companies including Japanese semiconductor makers that were a key engine of these innovations as they continue their rich history of driving automotive advances. Here’s a closer look at some of the key players and why they matter.Who Makes Automotive Semiconductors?Unlike other semiconductors, automotive chips are manufactured not only by integrated device manufacturers (IDMs) but also by captive fabs and automotive components makers such as Toyota and Denso.Denso, headquartered in Aichi prefecture, started in 1949 as a spin-off of Toyota’s electric components unit. Since 2009, the company has been the world’s largest automotive components supplier. Because Denso’s chips are mostly consumed internally, the company’s manufacturing revenue is not publicly available, but analysts estimate Denso’s chip business exceeds 200 billion JPY or USD $1.9 billion.Denso manufactures semiconductor components at two locations. Its Kota plant in Aichi prefecture manufactures power and logic chips, and the company’s Iwate (Iwate prefecture) facility, acquired from Fujitsu in 2012, produces semiconductor wafers and sensors.Denso Fab (Photo: Denso)Denso is developing SiC wafers for its power chips and plans to manufacture SiC inverters by 2020. Recently, the company announced joint research on Ga2O3 for power devices with FLOSFIA, a tech startup spun off from Kyoto University. In 2017, Denso established a semiconductor IP design company, NSITEXE, in Tokyo to design semiconductor IP cores – the semiconductor components that are key to autonomous driving.Toyota has been manufacturing semiconductor chips at its Hirose Plant since 1989. The semiconductor fab design and manufacturing technologies originated at Toshiba and moved to Toyota under a technology transfer agreement signed in 1987. In the power semiconductor arena, Toyota is jointly developing SiC devices with Denso and Toyota Central Research and Development Labs.Other car and component makers like Honda, Nissan, Hitachi Automotive Systems, Aishin Seiki and Calsonic Kansei are also developing and designing semiconductor chips.Microcontroller Units Microcontrollers (MCUs) were first employed in automobiles in the late 1970s to electronically control engines for higher fuel efficiency. Today, up to 80 MCUs are typically used in a car for powertrain controls (engine, fuel management and fuel injection), body controls (seat, door, window, air conditioning and lighting), safety controls (brake, EPS, suspensions, air bags and anti-collision) and infotainment.In December 2015, the microcontroller unit (MCU) supply chain experienced a major consolidation with the nearly $12 billion acquisition of Freescale Semiconductor by NXP Semiconductors, catapulting NXP to the top of the MCU market. NXP and Freescale were ranked second and third in global market share, after Renesas Electronics, at the time. Renesas held 40 percent global market share before its Ibaraki fab suffered severe earthquake damage in 2011 and hemorrhaged share after the loss of production capacity. Renasas continues to recapture market share at a rapid clip, with a growth rate of 5.2 percent and 24.6 percent, respectively, in the first two quarters of 2017, and claims it still leads the global MCU market for automotive applications with 30 percent share (source: Diamond Online, August 2017).Renesas was established as a joint venture of Hitachi and Mitsubishi and later merged with NEC Electronics. Consequently, Resesas’s MCUs, designed with Hitachi’s SH MCU cores, recently began a gradual shift to Arm cores. Renasas MCUs designed at 40nm or less nodes have been manufactured at TSMC, a Taiwan foundry, since 2012.CMOS Image SensorsCMOS image sensors serve as eyes of cars, performing camera functions on-chip. Today, automobiles typically are fitted with about 10 CMOS image sensors, a number forecast to grow to almost 20 by 2020 (source: Monoist, 2016). The sensor was originally used as a backup monitor but deployments grew with the advent of Advanced Driver-Assistance Systems (ADAS). The CMOS image sensor market is estimated to reach $2.3 billion USD by 2021, according to IC Insights. Sony is the global CMOS image sensor market leader, and ON Semiconductor and OmniVision Technology are big players in this growing segment.In 2016, Denso started using Sony’s CMOS image sensors to detect pedestrians during night driving. Sony manufactures CMOS sensors at Kumamoto TEC and Nagasaki TEC on Kyusyu Island. In 2017, Sony acquired Toshiba’s Oita plant to increase the capacity to respond to the growing demand for backside illumination CMOS image sensors for higher resolution images at a low-light environments.Sony’s 7.42 megapixel CMOS image sensor for automotive cameras (Photo: Sony Corporation)Power DevicesPower semiconductors provide electrical control functions such as rectification, voltage regulation (boost/step-down), and DA/AD conversion. The automotive industry’s migration from fossil fuel vehicles to hybrid and electric vehicles is driving strong demand for power devices. The leading power device makers are competing to develop higher performance devices on new materials such as SiC and GaN.For the past five years, the Japan government has funded SiC power device research and development (R D) projects and, in 2016, the National Institute of Advanced Industrial Science and Technology (AIST) and Sumitomo Electric Industries built a 150mm SiC wafer line at AIST’s Super Clean Room Facility in Tsukuba, Ibaraki. The facility supports volume manufacturing, reliability testing and quality assurance.Rohm is driving the Japan SiC power device industry. Rohm manufactures SiC power devices on 75mm, 100mm and 150mm wafers. In 2009, Rohm acquired a German SiC wafer maker, SiCrystal, which started supplying 150mm wafers to Rohm in 2013. Rohm also acquired Renesas Electronics’s Shiga plant (200mm line) in 2016 to manufacture SiC power and other discrete devices.Fuji Electric manufactures various power products including SiC power devices. Fully 30 percent of its products ship to the automotive industry. In 2013, the company built a new SiC line in its Matsumoto plant that includes both wafer process and packaging facilities. Fuji Electric now develops high-performance SiC devices on the latest 150mm SiC wafer technology.Toyota and Denso round out the Japan SiC power device industry. Denso markets its 150mm SiC technology under the “REVOSIC” brand.
